Features & capacities

Why this line works

Closed water loop

DAF and settling return over 85 % of wash water, cutting make-up to about 1.5–2 m³ per tonne.

Two polymers, one line

PET and HDPE/PP run in campaigns, and PET-line caps and labels feed the pellet line.

Clean melt

Double vacuum venting and a continuous screen changer give low-gel pellets without stopping to change screens.

Low-cost heat

A biomass steam boiler heats the hot washer for a fraction of the cost of electric heating.

Lot traceability

Every jumbo bag carries a lot code linked to its supplier bales and lab results.

EPR-ready

Weighbridge tickets and mass-balance records support recycling credits under PRO schemes.

Process instructions

Standard operating procedures

The core routines operators follow, from start-up to batch release.

01Daily start-up

  1. Fire the boiler and bring the hot-wash tank to 85 °C; check caustic strength by titration.
  2. Check the reuse-water tank level, DAF float removal and pH before starting any pump.
  3. Start the line in reverse order of flow: dryer, centrifuge, washers, granulator, then shredder and conveyors.
  4. Heat the extruder barrel zones to set point and soak for 30 minutes before starting the screw.
  5. Confirm all emergency stops and guard interlocks work on the shredder, granulator and picking line.

02Production run

  1. Feed bales in the scheduled campaign (PET or HDPE/PP) and log bale numbers against the lot.
  2. Skim float-sink tanks every 30 minutes and bag the floating fraction for the PP/HDPE campaign.
  3. Record melt pressure, screen ΔP and vent vacuum hourly; investigate any sudden change.
  4. Keep a lot sheet: input weight, output weight, yield, rejects, sludge removed and hours run.

03Cleaning, maintenance & safety

  1. Lock out and tag out before opening any shredder, granulator or friction-washer cover.
  2. Turn or change granulator knives every 150–200 operating hours and set the gap to 0.3–0.5 mm.
  3. Drain and refresh the hot-wash solution weekly; wear face shield, gloves and apron for caustic.
  4. Press DAF and settler sludge daily and store it in a bunded, labelled area for the licensed handler.

04Quality checks

  1. Every PET lot: moisture, colour grade and contamination count (PVC, PP/PE, metal, labels) on a 1 kg sample.
  2. Every pellet lot: melt flow index to ISO 1133, moisture and a visual gel/black-speck check.
  3. Keep 1 kg retention samples of each lot for 6 months and send PET flake for IV testing monthly.

01Executive Summary

Mzunguko Polymers Ltd is a plastic recycling plant in Athi River, Machakos County, processing 1 tonne per hour of post-consumer PET bottles and HDPE/PP rigid plastics. A hot-wash line produces clean PET flake for fibre, strapping and export buyers, while a degassing extruder turns HDPE/PP flake into recycled pellets for Kenyan converters. The plant buys from its own buy-back centres, aggregators and EPR-funded collection schemes.

Pelletising Line (400–450 kg/h)

  • Extrusion: SJ150 single-screw extruder with double vacuum venting to pull off moisture and volatiles
  • Melt Filtration: Continuous screen changer removes paper, wood and metal without stopping the line
  • Pelletising: Die-face water-ring cutter, centrifugal pellet dryer and vibrating screen
  • Bagging: Pellet silo for lot blending, 25 kg and 1 t jumbo-bag filling

Side Streams

  • Caps & labels: Floating PP/HDPE fraction is bagged and processed in HDPE/PP campaigns

  • Sludge: Pressed and collected by a NEMA-licensed waste handler
  • Fines & mixed flake: Sold to plastic paver makers
03Raw Materials & Collection Network

Feedstock is the main cost (about 58% of operating spend), so the plant runs a mix of its own collection points, aggregator contracts and producer-funded schemes to keep supply steady and prices predictable.

06Market Analysis & Opportunity

Industry estimates put Kenya's plastic waste at 0.5–1 million tonnes a year, with formal recycling below 10%. The Sustainable Waste Management Act 2022 and the 2024 EPR Regulations now make producers pay for collection and recycling of their packaging, which lifts feedstock supply and adds a per-tonne credit for accredited recyclers. Demand for recycled resin is rising as converters seek cheaper alternatives to imported virgin polymer (KES 180–220/kg) and brand owners set recycled-content targets.
